HI All

After getting told off for not sharing last time I built a TD I offer some photos of my second build.

I guess its not really a Teardrop. I am sure there is a proper geometric name for a solid which has 2 sides and one edge.
We wanted somewhere to sit (the UK is not noted for its weather) and some more storage but it still had to be as small as it could be and light.
The idea is to have a stiff base supporting a ply-injected foam-ply composite skin, more on this later see other thread.

I want it to curve on all sides. Anyone who saw my early post may note that it is rounder at the front lower, more TD like bottom and with vertical face.

This is a made to order beam axle, 750kg capacity. Bolted to a simply A frame made from 50X50X3 304 SS Box. It has the fold down supports much loved of you US builders but difficult to get over here. With chunky tyres on 10" rims.

I have also started the floor.
Its 10mm Marine ply (I was hoping for 8mm but in the wood yard this looked much better) the Wood surround is Sapele hard wood. Its very straight easy to work and not so heavy. Glued and then biscuit jointed.

The two halves together form a base 2440x1600mm (8' x 5'-3") The finished length is 3000mm (9'-10")Its missing its curvy TD bottom so it looks a little stumpy a the moment. The side cutouts are for the wheels.
I have a long weekend planned to add some cross pieces and a top skin of 6mm Birch ply and then shoot the cavity with expanding polyurethane foam.

That will seen the floor and running gear done.

Had a great weekend got most of the main base together and mounted on its wheels. It won't be fully bolted down for a while yet though.

I has to be varnished and painted this week. Also I intend to inject polyurethane in the cavity (through those big holes) to add extra strength as well as insulation. Hold your breath to see how that goes.

The big triangular hole is a foot well.

With any luck I could start the sides next weekend. I must put some more time into the detailed curve design.

My 3" belt sander died, it built my first TD and has worked well for almost 9 years. So I had to buy another. This one is a 4" and its a beast.

A little more mid week work.

The base is hollow so that I can inject polyurethane foam into it. Adding the insulation like this bonds the foam to both sides of the cavity forming a composite beam which is much stronger than simply trapping the foam in the standard way. I pumped 1.5L of foam at 40:1 expansion 60L. The cavity volume calculated at 70L. I have under loaded it a bit because of possible internal pressure build up bloating the panel. This is more insurance than expertise.

This second photo is just more panel bonding. The hole is a foot well with seating either side. Its a 'Stanby' but only for my short wife standing in the hole so a 'Stunted Standy'.

At the beginning of the project I invested in some hard wood, Sapele. I bought 4 x 10' lengths of 6"x2".

The great thing is you can cut it down to the exact sizes you need.
This length is being cut down to 4 lengths of 1"x 1-3/8" and 1 length of 2" x 2"

I plane each long side. The blue box is a pane.
I have made an attachment to my hand plane so that it cuts square. Its just a length of flooring board I had but it makes a difference.
My little saw need to cut from both sides.
I then plane out the saw marks.

The cup of tea is very important too!

I took a day off and made up a three day weekend. I worked all the time and it looks like I achieved nothing much.

All I have to show is a foot well.

As it hangs down I have been adding epoxy and some glass tape.
I found a convenient Epoxy called SP106. its a 5:1 mix has no smell and soaks into wood. It was designed for marine boat building.

Hi

In July 2015 when half way through my build I snapped my Achilles Tendon.

Well 9 months later and now the days are warmer and the nights longer the build is back on.
Bought 3 sheets of 9mm ply and started bending frames. Photos to follow.

While out of it the design changes a little. It still has the aim of curving on all sides. it has stowage and two small chairs in the front. The construction is light weight ply foam ply. with the foam injected and expanding in situ.

Whoa, glad you are on the mend and back at it!

Frankly, I had totally lost track of your build, and now it is clear why. Such an ambitious build, it would have been a shame to see it drop off of the radar.

This weekend I spent making component bits.

I am focused on the front of the TD. I need curves to define the front.

This little set of photos shows us making the window bars.

For this we will need lots of lats (1-1/2" wide x 1/8" far eastern ply) and lot of clamps.

The curve then wants planing to size in my thicknesser.
and them dummed up on the bench.

Obviously the gap between the bars will be bigger. But the question is should the smile be turned up, turned down, parallel.
Well Kate has decided that its parallel at the bottom of the window and parallel for mid span at the top but tapering down at the sides.
All will become clear in later weeks.


Finally we get glimpse of what the continuous curve may look like.

Hi

We have has some nice days here in the UK and construction moves on a pace.

As it turns out I have chosen the slowest construction technique possible. All curves on all sides sounds a good idea until this ham fisted clot tries to pull it off.

An asymmetric curved door sounds difficult and guess what, YES I wish I had gone for flat. But here it is half skinned.
You should be able to see the path of the curved window to come.

I will skin the interior wall next weekend and we have a bank holiday the week after (something we Europeans has in buckets {holidays})
